Nobody who has done a lot of engine tuning said stack design was easy (or 100% predictable...)
When we first looked at the 07 cbr600rr, we found little benefits with the sizes we tried.
Then, when we had some extra time in November 09, we went back to the cbr. Instead of just trying what we "thought" should work, we started over, retried what "should have worked" and this time, we also tried what "we knew" wouldn't work. And well..... There you go.......
We eventually developed a set of stacks that gained a bit of low and mid (so they help normal street riding) added 2-3 hp at 10k and 12k and whereas the stock stacks peaked at 14k and drop off at 14.5k, the Factory Pro stacks were making the same power as stock at 14k, and continue to increase power over the stock peak by 1.0 to 1.5 hp at 14.5k AND instead of dropping off power sharply like the stock stacks, the Factory Pro stacks maintain useful and better than the stack peak power to ~15k. All in all, a pretty good design.
The only place that he stacks weren't stronger than stock was at 11k, where they are .5 to 1 hp shy of stock. After looking at the CO% for fuel, it looks like fueling is a bit rich at 11k and I'll bet that that little dip will go way with proper mapping.
Generally, we don't usually remap the FI when doing stack design, preferring to design stacks that improve power without creating humps and hollows in the fuel delivery curve.
The Factory pro Stack advantages are better average upper midrange and the addition of a "triangle of high rpm power" (that wasn't there before). Instead of power dropping off just over 14k and shifting at about 14.3k, now, you have an extra 700 rpm of increased powerband and better peak power that wasn't there before.
The base test and the R&D final testing was done on the same day with a BMC Race filter (as I think that just about everyone is using one). The stack power results should be the same powerband peak power differences with stock, stock w/ screen removed, K&N, Pipercross, Uni air filters.
